The size of the backup is the size of the source minus the size of the excluded files/folders. Perhaps that is the discrepance?

No idea. Is the resulting archive very large? > 2 Gb? Could it be a time out problem?

Perhaps the ource is on a SFTP/FTP, or Linux server, or you don't use (or clear) the archive attributes?

Try to decompres your files with 7zip or WinRar (or WinZip). This seems like a corrupted file.
